Aluminum extrusion is a manufacturing process in which a heated aluminum billet is pushed through a steel die under high pressure, forming a continuous profile that matches the die’s cross-sectional shape. The extruded profile exits the die, is cooled and stretched to straighten it, then cut to length. For heat-treatable alloys like 6061 and 6063, the profile is then artificially aged (T5 or T6 temper) to achieve its target mechanical properties.

The most common aluminum alloys for extrusion are from the 6000 series, particularly 6061 and 6063. 6061 offers excellent structural strength, weldability, and machinability and is widely used in industrial and structural applications. 6063 offers a superior surface finish and is preferred for architectural and cosmetic applications. Higher-strength alloys like 6082 and 7075 are used for more demanding structural and aerospace applications. MES can source extrusions in virtually any standard alloy.

Standard aluminum extrusion tolerances are governed by the Aluminum Association’s standards (AA-H35.2). Typical dimensional tolerances for standard profiles range from ±0.010 inches to ±0.030 inches depending on cross-section size and wall thickness. Tighter tolerances are achievable through precision die design and secondary CNC machining. MES quality teams verify dimensional compliance at the source to ensure parts meet your drawing requirements before they ship.

Extrusion and casting are fundamentally different processes suited to different applications. Extrusion forces aluminum through a die to produce a uniform cross-section along a length — ideal for structural profiles, frames, channels, and heat sinks. Casting pours molten aluminum into a mold cavity to produce discrete, three-dimensional parts — ideal for complex housings, brackets, and components with varying cross-sections. Extrusion is typically more cost-effective for profiles with consistent geometry over length.

Aluminum extrusions can undergo a wide range of secondary operations to produce finished or semi-finished components. Common secondary operations include CNC machining, drilling, tapping, punching, notching, bending, roll forming, welding, anodizing, powder coating, and painting. MES can manage both the extrusion and secondary fabrication through our supplier network, delivering finished assemblies rather than raw profiles.

Aluminum extrusions are used across virtually every major manufacturing sector. Common applications include heat sinks for electronics and LED lighting, structural frames for industrial equipment and automation systems, automotive body structures and battery housings, electrical enclosures and busbar profiles, architectural framing and trim, door and window systems, solar panel racking, and T-slot framing for machine guarding and workstations.

Custom aluminum extrusion lead times depend on whether new tooling (a die) is required. New die fabrication typically takes 3 to 5 weeks, after which initial production runs follow within 2 to 4 weeks. Repeat production orders on existing dies can often be fulfilled in 4 to 8 weeks depending on volume and supplier capacity.
